I am doing a design that would take over the whole front side of t shirt. Does anyone know how big the design should be so it won't lose resolution when I get it printed?

After you outline the image with the pen tool you have to go to Window > Paths and right click on the path and choose make selection. After that you can copy and paste the image wherever you want.
